Thin-Wall Aluminum Deflection After Unclamping Highlights Key Machining Challenges And Solutions
Thin-walled aluminum parts often deform after being unclamped from machining fixtures due to elastic stress redistribution, not cutter path errors, according to an analysis from Xiongfeng. The firm explains that clamping hides the part's true free-state shape, and residual stresses from both the raw material and machining cause significant post-unclamping deformations.
Post-machining deformation in thin-walled aluminum components stems from the release of elastic stresses when clamping forces are removed. While clamped, a workpiece is a loaded structure, with the fixture bending the thin wall slightly. Machining further introduces residual stress. This distortion remains invisible until unclamping, revealing the part's true, stress-balanced free shape, as noted in research on thin-walled milling.
A significant driver of this unclamping distortion is residual stress inherent in the aluminum blank itself. Rolled plates, extrusions, and castings all carry stress from their manufacturing processes, such as rolling, quenching, or uneven solidification. As material is removed during machining, these locked-in stresses are released, causing the remaining material to bend and rebalance. This can lead to flatness deviations of 0.1β0.5 mm in thin-walled beams and up to 250 ΞΌm in thin aluminum plates, impacting assembly accuracy, as reported by Jia et al. in "Materials" (2025).
To mitigate these deformations, Xiongfeng suggests that solutions are often best implemented at the purchasing stage. Choosing near-net cast blanks reduces the amount of material removal, thereby minimizing stress redistribution. Alternatively, specifying stress-relieved tempers like 6061-T651 for wrought aluminum can lower bulk stress that would otherwise cause bending. This approach shifts the focus from correcting machining errors to managing material properties from the outset.
